Ok so i've had the postman deliver some parcels with my exhaust parts to do the conversion.
I connected the pipework together but the link pipes didn't fit the cans i picked up last night however they go straight onto the rest of the pipework.
I also took delivery of the other exhaust stuff i bought off ebay which is apparently coponard exhaust.
Not sure if this would fit, as the cans don't fit i'll probably just cut the flanges off and use them rather than butcher the original pipework.
I've stripped the bodywork off and put it away safely in the loft.


All i need now is someone with some skill and a welder to do it for me, any offers welcome, i'm in Teesside.

personally i'd leave the rear down pipe in place and mod the collector to fit it ,so it would need shortening and sleeving then just get the flanges changes on the front pipe
 
this is the way i see it being easiest otherwise you have to put a few dents in the rear pipe top make it fit
 
you'll need a pair of rear hangers as well

I'n looking at hangers in evilbay at the moment,£85 for a pair bit of a rip off.
I like the idea of leaving the rear downpipe in place but how do you resleeve the other bit.

it's needs shortening in height and then a smaller diameter pipe to sleev down diameter and welded in

Then hangers are out there..akrapovic carbon items go for 90-120. Mmmn I have a set of them

And original style hangers and footrests go from 25 ( as I bought a pair Monday ) to £100

You have to keep your eyes peeled

Done a bit of work on the conversion this afternoon, cut the 4 bolt flange off and the 3 bolt flange off the caponord and got it offered up.

As you can see it will need a bit more trimming so it will line up and its touching the back of the rad at the moment.

At the back end i haf to trim the pipe on the collector, may need a bit more yet but somewhere near. Then a it will need a sleeve welding on as i'm leaving the original rear downpipe in place.

There's a little probe in this collector as you can see in the pic, what is it? and can the wires be cut off.
Anyway my new R&G hangers came yesterday so temporarily put them on and got the end cans in place to see what it would look like.


I'll update when i get a bit more done.

The probe in the exhaust is a lambda sensor which the ecu uses for checking fueling but I wasn't aware gen 1s had them fitted unless you have a pcv fitted with auto tune.

You might need to give the fitting a bit of a heat with a blow torch to be able to slacken the sensor  - they can be mega tight.
 
you can get a blanking plug for the hole that it leaves rather than having a Lambda sensor sticking outgoing nowhere.

CHECK WHAT SIZE IT IS ON THE BIKE FIRST !!
 
I am not sure if it is an 18mmx 1.5 thread ( as on the RSVR Factory)  or another - I am sure someone will be along shortly to advise  but you can check when you take the old sensor out.

The rear header from 04+ fits perfectly (tested on falco couple days ago).
Of course with changed flange - the rest need to be modded on Falco.

Have been in the garage and got a bit more grinding and filing done.
I've finally got the pipework at the front header to line up and the two faces are steel tight when lined up.

I've match marked it so it can be taken away for welding.
At the back end at the rear cylinder i have used a piece of tube of the caponord exhaust to use as a sleeve.

Once i've had the welding done i'm hoping i'll have no issues with the fairings.
Next stage will be removing silencer hangers and getting it all lined up.
Don't think i'll be getting the welding done for a couple of weeks though due to cash flow.

you wont get them perfect on a gen1 due to the engine being slightly offset in a gen2 so one can will sit out more than the other apprently
 
well done..and i think leaving the rear pipe in place is the way to do it... less agro for sure
 
undo the lamda sensor chop all the crap out of it till theres just some thread and fill it with weld?
 
did you have to move the clamps on the gen2 cans?

I haven't moved them yet but it looks like i will need to. They need to moved forward slightly just so they drop fully into the collector pipework.

Got the pipes on today.
They were a bit of a chew getting on, really they should have been tacked in position instead of match marked but unfortunately i haven't git my own welding set.
the front pipe is just touching the oil cooler rad, I had put a dent in the front tube but still too close for comfort. My plan is to elongate the mounting holes in the rad and push it firward 4 to 5mm.
I've ordered some new stainless bolts to attach the can to the hanger and a blanking plug for the lambda sensor.
My big worry now is that the fairings will touch the exhaust somewhere but i'll cross that bridge later in the week.

Forgot to mention I had to drill out the pop rivet on the exhaust can strap and move the strap along about an inch.
The left side can does stand off the swinging arm a little bit more than the right side but a bit of brut force sorted that issue.
The cans looked a bit twisted. I got over this by grinding the locating slot a bit wider on the downpipe.

The cans will always sit odd on a gen 1 as the gen2 engine is offset by 5mm hence one side sits out further.

did you cut where the gen2 changed to round tubing and cut through the weld. If so another 5mm off the gen1 flange would have made the difference for clearance...but I think leaving the rear pipe in place is the way to go as I said a while back...so much easier as the gen2 rear down pipe is too tight through the swingarm.

Bodywork...It will need cutting chain side that's for sure you'll have to remove that side can and cut the bellypan..that's going to be the awkward bit.

I cut through the weld but toward the flange side, I cut the 3 bolt flange longer than needed and just kept trimming back till it was right.
I couldn't go back any further than it is now as the back side of the pipe is only about 5mm off the starter motor.
