l I better start writing some bits about the history of my project!

Back in 2001 I was in the market to trade my beloved Jap inline and I took a decision that would later define my motorcycle life for the next ten years!

I traded my Kwak for a mint condition used 1999 Aprilia RSV base model. The bike had 33.000km on the Datsun like clocks and had a couple of aftermarket goodies as well.

1.Ohlins aftermarket rear shock with remote preoad adjuster
2. Aprilia racing open race can with 60mm diameter!
3. Aprilia racing chip
4. Powerbronze double bubble racing screen

The bike came in the original Tricolore scheme blue-orange-silver copying Valentino Rossi's colors who was racing Aprilia RSW 250 back then

Well I must admit that it was not love at first site!

But after the first rides I started feeling the twin way of riding a superbike...and that was it, I was hooked!

As the market for Italian V-Twins was really small in Greece I started searching the web for forums in order to talk about the bike, answer questions and search for tuning ideas!

I can't disagree with that to be honest...this forum as well as the AF1 and Ebay became my best friends for some time during my project.

I have to say that RSVR.net was my favorite because I made a lot of friends that keep in touch even when I was not so active. Met a lot of embers when I was in UK for a while

If you own a first generation Aprilia Mille (1998-2000) then you better upgrade the brakes as soon as possible. The same Brembo 2-pad calipers as the lighter two stroke RS250 means that braking power is not great.

My first upgrade was to fit calipers from the second generation with 4-pads per caliper and of course braided brake lines. Yeap the "old" bike comes with non steel lines!

Original calipers looked cool but gold looked cooler I think!

While on the braking chapter soon after my first upgrade with later model braking components I started to find a way to gain more feel from the brakes. Power was there alright but this setup was lacking feel while braking on everyday rides and not track days. So I went for the obvious solution a beautiful made Brembo 19x20 radial master cylinder. Boy what a big difference this baby made to the feel...it felt like I was attached to he calipers!

 Not long after my latest update I got really lucky and found a set of Brembo billet GP calipers that find their way to the Mille after I "pay" the guy with a brand new set of tires!

The last addition, for now, are a set of wave discs from Italian company Braking. These babies weight 1.386gr per piece while the OEM weight 1.615gr...not bad loss in rotating mass!!!

Not yet mate...all the components are in the shop waiting for me to find the time to bolt everything back to the engine! Winter is here so I will have some progress in the upcoming month

Just ordered the aluminum bolt set for the motor today from Pro-Bolt...they claim 60% weight reduction...we will have to see about that! Tongue

As soon as I decided that the Mille was a keeper it was easier to me to sell parts from the original equipment in order to fund this project. So bit by bit the original tricolore bodywork find its place in a Tuono that was converted to Mille.

It took me almost two years to get all the carbon parts trying to find the original shape in the best possible deal. Every piece of the carbon bodywork has a unique story and comes from different manufacturers. Both front parts (racing and headlight option) as well as the side parts and underseat pieces are Aprilia Racing original carbon bits. Same goes for the front fender, the over clocks piece and front suspension protection under the headlight. 
The lower piece and the tail unit are made by QB Carbon in UK and I also got the rear fender and chain protection from the Island and Renegade...yeap the same company that makes the carbon airbox. 
One piece ram airs are rare Sebimoto parts that I had to wait the longest in order to find while other small bits and pieces like the front sprocket cover and rear chain fin were acquired new one year ago!

Well I can tell you that gold is not my favorite color but this specific Scandinavian gold blows my mind! My Mille was the base model and that meant that it came from the factory with a Showa front fork and Sachs provided the rear suspension as well as the steering stabilizer.

I was fortunate enough to buy my RSV with an beautiful after market Ohlins rear suspension, the one with the remote preload adjuster and not the cheaper version from the R model. Although I can not compare the two I must admit that the rear suspension works like a dream.

I changed the spring to fit my weight which made it even better but the biggest change came from the fitment of a later rear suspension likage (from a 2004 Tuono)! The Ohlins shock became more progressive plus it added some valuable mm to the rear ride height and that was more to my liking.
ATTENTION for those to make the linkage update on an early Mille...this will only work with a later rear suspension because the factory spring is way too stiff!

For the front end things were a little more complicated at first. The Showa fork with the updated WP internals from the previous owner was stiff, ideal for trackdays but I was getting a beating on B-roads. So I knew at some point I knew I will have to upgrade...and here Apriliaforum comes in! It was back in 2003 when I "met" Jason, an RSV SP owner in the States that was trying to sell some of the original equipment! Ohlins front forks with the triples were on the menu and I just couldn't resist! I bought them for a fair price along with the limited edition SP plates #87 of 150 and the adapters for the Brembo monoblock calipers!

After that the only thing I had to do was to complete the Swedish family and got an adjustable Ohlins steering stabilizer from the R model to replace the non adjustable factory one...luckily it is a bolt on job and requires no modifications!

Are we talking oem or RCS here?

I've not noticed any limitations of the standard axial fitment yet,although I have an oem radial pump in the garage to fit if I feel the need.

 I'm tempted by the RCS 19 although I believe the matching clutch master is a waste of time and money,anyone care to comment from personal experience?

Mine is 19/18 radial Brembo none rcs and is very good on the road and I have the radial clutch but no real difference with that.

19X20 actually is a lot better than stock, not only improves the power of the brakes but also dramaticaly improves the feeling from the lever

This usefull info is "borrowed" from a Ducati forum

"19x18 requires 11% lighter pull and 11% longer pull distance than the 19x20 MC. More feel (better modulation characteristics) than the 19x20

19x20 requires the most lever force but the shortest pull. More like a trigger action.

Some riders think that this short-pull trigger action means that they have "better" brakes, but they don't - at least not for all riding conditions. What they do get is the same braking power with poorer modulation (feel) characteristics. Good for the track perhaps, but often dangerous on the street, especially in the wet. In an emergency, most of us have the instinct to grab a brake hard. So if you value a better feel, when choosing between the 19x18 and the 19x20 for the street, go for the 19X18.
On the other hand some, like me, prefer their lever hard."

Yip, there are lots of places were I like to fly past my Mates on their Panigales and HP4's on my 13 year old girl and stuff it right in their faces and laugh, mind you by the time we come off the roundabout on to the next straight they've left me for dead again lol, oh well, there's always the next roundabout pmsl

Seriously mate,it sounds to me like you need to stop riding the roads and move to trackdays.

Braking like that into roundabouts is going to get you seriously hurt one day.

Wheels are one of the most important updates that I have done to the old lady. Stock five spoke Brembo items may look good...after all they are the same as the SP model...but OZ Racing babies look even better!!

The good thing with this mod is that it is basically a bolt on job if you swap wheels from the same generation and in the process you gain 2.3kg which is a pretty big deal for sprung weight. The bike does everything better, cornering is effortless and both acceleration and braking are improved!

I managed to gather all the carbon bits over the years and I can tell you it wasn't an easy task. Parts for the first Mille are getting rare by the year so it was even more difficult to find carbon bits from the same supplier. I think it is worth every bit because when I compare the weight with the stock parts I lost 5kg from the bodywork alone

The carbnon tank on the other hand is a dream that I need to forget because I can't seem to get someone to make one for me at a reasonable price. So I went with the obvious choice of the the plastic one from the 2000 R model. I remember loosing 2kg but I will have to get back to you with this figuew since I think it may be more

-7kg is pretty awesome in my book!

That is a considerable weight saving! 7kg on bodywork!

I had not seen the Jolly Giant carbon under tray before. I like that! I wonder if the battery is changed to a smaller lithium one? He has an FB page, might have to brave the dreaded FB for a few mins to ask him!

I turned my base 2001/2 RSV into an "R+"  (Ohlins/Oz/carbon etc etc). I have been upgrading bits of bodywork to carbon and just picked up a new but 2nd hand QB carbon (one piece) bellypan yesterday. I am waiting to see how the Ckennedy (see thread) carbon ones turn out. Otherwise I would have placed a few orders for bodywork already! Of the manufacturers that still make carbon for the Rsv, some only make the earlier shapes for 98- 00, not the facelift 01. 02, 03. I wanted the later shaped fairings for my 01/ 02. But might change the seat shape to 03, as that is really growing on me. I want seat and rear cowl, rather than a single piece seat as I keep an emergency tool kit in there (and a fold up walking stick lol!).

I am sold on the big bore. But that will be next winter hopefully. (Keeping up with you and NickyBoy, Hemi etc is going to get expensive!! I don't mind as my Ape is also a keeper. I don't have to sell it to have other bikes. Not rich, just not got kids lol!)

I made another version of the undertray and made it flush fitting!
The moulds on the other hand are not the best as I made them and to be honest I don't know it I could get another one out of them. And it is a lot of work to get everything moved.

I really need to go though it and sort it out.
The exhaust hangers, under tray, ECU cover aren't for sale as the they were my 1st parts and the moulds aren't really any good and I'm not sure if I could get another one out and they are costly just to throw away if they don't come out.
I am having an oil tank cover mould made as again my original mould broke up. (I've decided that I'm not very good at making moulds!!
Just ask if you want something just ask and I'll let you know, as I'd rather making something that someone wants and sell it straight away than make it and have it sitting around, as you can appreciate that the materials are expensive and for a hobby/ starter business I can't really afford to have finished stuff sitting around really as the wife start using about it!!

Anything that will save me weight and isn't already in the project interests me...my aim is to lose as much weight as possible. I am already below 200kg in my latest measurement and the absolute goal is to go below 190kg wet weight

Next up is the clutch system that I just had to upgrade!

The obvious first step is to throw away the lines and fit some braided one instead. Of course that wouldn't change much in terms of performance and the heavy feeling of the factory clutch would remain. So I decided to go all the way step by step and change everything.

Brembo radial pump was the way to go and the 16x18 find its way on th left hand side of the handlebar. Less effort to pull the clutch with a little more feel to it. Another pump this time the secondary one down below on the left side of the engine was changed with an after market Evoluzione.

The larger piston of the gold pump made the function even lighter for everyday riding but the thing that changed everything was a racing STM slipper clutch system! Boy what a work of art this baby is...I kept the Kevlar discs but changed the original slipper clutch with this Italian beauty which is so same that I had to hide with the engine cover...times like this I envy the Ducati boys! The operation of the clutch is now a dream with ultra light feeling and the performance of the STM system is mind blowing on the track since you can feel the clutch working while down shifting!

I suspect that the visibility will not be clear,with the oils and stuff in there.

My moto is that everything will happen at the right time...I am not rushing things and taking my time on this project.

New heads are since yesterday in the machine shop for evaluation and OEM fuel flow measurement so I should have them back in ine week or so...the lower part of the engine is already assembled and the big bore kit is ready to take its place. Pro-bolt engine kit alumnium bolts are on the way and I am waiting for the heads in order to put it back together.

Yes this is WSBK engine that I love looking at...I also made the head covers black and the bolts are blue anodised like the one in the pic.

Magnesium cases are nice but impossible to find as well as the dry clutch

Another thing that at first was skeptical about adding to the bike was the ignition amplifier. The early bikes were famous for their on/off feel when trying to come back on power. No matter how smooth you were on the throttle the power delivery was pretty brutal. I got the tip that if I upgrade the ignition of the bike and plugs the power deliver will become way smoother. Installation of the Evoluzione products is pretty straight forward with really good instructions. I just couldn't believe how much better the bike felt after that! It turns out that the stronger power to the plugs along with the new silicone wires made the burning of the fuel more efficient feeling the bike to work smoother...go figure!

i had one of these coming to me from abroad and lost it when the parcel was sabotaged along with a pc3 ,evo airbox and a map selector controller...bugger bugger bugger.

yep they are nice and evoluzione made some nice gear, shame he's no longer going.

I had some good communication with them back in the day...it is sad they are no longer around

Yes you are correct...54mm TB's, EVO air box mod, fuel pressure modifier, clutch secondary pump, amplifier, plug wires etc are some of the goodies they made for the RSV

I was lucky enough to find some big valves heads here in Athens and I had to have them Tongue

Sold my ported heads from a Gen1 Tuono and got this set straight to the head tuning guy for evaluation...I just looooove this tech pics, don't you??

Well this is weight related too in a way...let's talk a bit about exhausts!
When I first bought the old lady back in 2001 the previous owner has an Aprilia RSV Titanium Race can fitted with a different chip that was sold as a package deal for race use only.

The end can helped save 8kg from the original can which is a LOT! The racing can had a 60mm diameter and was loud as hell. My problem with that pipe was not performance but the melody it was producing...the bike didn't sound like a proper V-Twin but like a fishing boat out in bad weather...so I knew that at some point I will have to get a full dual system.

Tigcraft system was my choice...the welding was amazing, the shape like I wanted and the price was ok...after all this is one of the few bits I bought new for the bike. The system came with a chip that never worked but it transformed the bike that I was in love again!

The headers are aluminum but you could get the lighter titanium option which is not very good for the road conditions and the cans and link pipes are made from titanium.

Nitroargi,could you please take photos of some bits of the tigcraft for me ..i have headers upto the x piece croassover and the linkpipes and cans but not the interconnecting pieces..i will have to get some custom made

We talked a bit about the exhaust system, well that's important for all V-Twins and for the Mille as well. But another more important aspect of tuning this bike is the air intake! The intake system consists of many things and I will first talk about the air filter/box that makes the biggest difference to the performance.

The first thing a owner should do is to derestrict the intake of the early bikes by removing #8 of the diagram I posted below! If you have a later bike (2001 onwards) you should consider changing the intake with the early one which is bigger and let's more air in the airbox (see pic with both intakes side by side)

Over the years I tried almost all possible alternatives of air box since the factory one is really small to gain some proper power. Air box volume was a big deal and I tried to find ways to increase it so the first options was the Renegate carbon plate which really transformed the middle range of the bike. You have to remove the original item since now the carbon plate acts as a base that bolts on the TB's which are now covered with the car's air filter.

My second choice was the Evoluzione air box kit that kept the base of the original air box but used rubber ring that sealed as soon as you put down the tank.

My last addition, and the one that I still have is inspired by the one the Aprilia used in the SBK machines. Made by MSS Pro in Germany the carbon air box is a work of art that no longer need the stock intake since it goes down all the way to the front of the frame.

There is no filter but I took some inspiration from racing Ducati's back in the 90's and add some car air filter between the frame and the carbon air box...still works great!

For the future I plan to get the Smaltmoto carbon beauty that has the biggest volume and more or less uses the same principle as the one I have now but hopefully with bigger gains!

I had the smaltmoto for my year 2000 but it didn't fit, they told me it definitely would but no way would it seat on the heads as it hit the frame by the headstock. I think the engine position in the later bikes is different.

The smaltmoto airbox will not fit the 1998-2000 models I am afraid...not without some serious mods anyway.

It is made for 2001 and later model because to them the motor changed place in the frame...both to the right and up
