OK, here are some pics and a bit of explanation

 

standard filter and K&N showing the lid that needs to be sealed to the K&N

 

Here you can see the difference in height as the K&N needs the extra height to allow the tank to hold it in place

 

next 2 shows the sticky backed foam to use, if you can find that it is better IMO as you can shape it with a stanley blade

 

 
this shows the foam build up around the front of the tank, you can see quite clearly the vaseline used to create a perfect seal

 

this shows the two layers of foam attached to the top of the airbox, with a further build up at the back to accomodate the slight gap there is at the back of the tank, you need to remove the foil from the underside of the tank.

 

this shows the back of the tank with the extra layers of foam needed, once you fit them you trim to size with a blade so you have a good seal at the back of the tank

 

shows the two layers of foam, you can see the outer one has been compressed where the tank touches it

 

shows the underside of the tank, you can see the vaseline marks where the seals are touching the tank

 

again showing the build up of foam at the back

 

showing the filter in situ

 

There you go, any more questions ask away as long as the are not Irish!!

Call me thick, as my wife does, but I've just been looking at a number of photos of the EVO Airbox kit and the gasket / cnc metal ring thing look to be pretty flat - there is no discernable built up area to the back which would indicate that just adding a decent piece of door rubber to the top of the airbox would have exactly the same effect as the EVO.
 
Am I just being incredibly stupid here - does the Evo overhang the sides of the existing box and form a seal with the tank where it would normally just miss the top of the box?
 
Learning all the time - fantastic site guys - my 01 Mille is like a new machine thanks to all your sage advice - first track day looming at the end of April!!!

IMO the EVO does not form a good enough seal, what you are talking about re the door rubber is exactly what mine does but using high density foam instead of door rubbers, i reckon the foam will mould itself to irregularities better than a rubber sealSmile

Badger, rack em up mate! There is now at least one more RSV benefitting from your wisdom - did the mod this weekend with a nice little camping mat from Halfrauds, evo-stick, a BMC hi-flo filter (v.nice) and a large portion of Vaseline from my personal collection. Got to say it is probably the best use of vaseline a man of 48 can make.  Had my first blast on the bike this morning (01 RSV) and the winter mods have absolutely transformed the old girl, Fuel exhaust (big up to the Cumbrian massive for a quality item 155 sovs delivered with free mint cake) Aprilia performance chip ( just 9 of your english on e-bay), iridium plugs, Talon sprocket (16 - 44), and the badger box - still picking the early season flies out of my teeth!!
 
To anyone considering an air-box mod - Badger gets my vote, six quid, an hours work - less if you dont bother to sand the underside of the tank, but you really should - if it all goes tits-up what have you lost?
